Since then, the family company has grown strongly, production capacity was profoundly expanded by building several new plants.

Records were achieved several times in terms of plant size and productivity. An important milestone in the production and product range enlargement strategy of Progroup AG was the foundation of the company Progroup Paper PM3 GmbH. Progroup’s main objective is to continue the traditional papermaking at Sandersdorf- Brehna in Germany in the long term.

The paper mill of Progroup Paper PM3 GmbH Sandersdorf-Brehna is located about 30 km north of Leipzig, in the region of Saxony. The paper mill produces corrugated base paper on base of 100% waste paper. The raw material for the paper production is appropriately selected recycled paper, which originates mainly from the German market. The one state-of-the-art paper machine PM3 in one of the highest performing paper factories in the world recycles around 750.000 tonnes of waste paper a year.

Progroup, a sustainable circular economy

To preserve the precious resource of water, Progroup, has integrated a new type of circulating water treatment plant. It works like a biological kidney by treating the process water which is used and returning it to the closed circulation system for paper production.

Artur Salawa, Key Account Manager IEA.

Progroup thus reduces the amount of fresh water used by 80 percent compared to similar factories. This is equivalent to 3,750,000 cubic metres of water per year. It operates like a biological kidney and cleans the water.

It can then be used again. This means that more than 3.7 million cubic metres of fresh water are saved each year. This is equivalent to the amount of water used annually by more than 80,000 people in Germany. During this process, recovered paper impurities are biologically degraded and converted into biogas. In this way, the plant overall consumes ten percent less fossil resources.

For the consistent implementation of these sustainability measures, the paper mill was awarded the “Eco-Management and Audit Scheme” (EMAS) certificate from the European Union during the construction phase in January 2020.

New IEA Screw Press SP-P&F 11

Following a tender process IEA PRESS Separation was awarded the contract for the “new WWTP-KWB”, after intensive and comprehensive target-orientated process analysis, despite very strong competition. So, it was a challenge for IEA to offer a complete solution with the target of the highest dry solids content.

In addition to the experience as well as being the market leader in the area of Separation Technology (more than 1.500 references with screw press in the last 20 years) and the necessary technical know-how, the flexibility of the medium-sized company was essential for Progroup to award the contract.

In May 2019 IEA could finally take the order. In the meantime, a plant consisting of two IEA Screw Presses type SP-P&F 11, two IEA Mixed Reactors, automation and engineering was delivered and successfully put into operation. Project objectives were a significant increase in production to at least 900 TPD and at the same time the increase of the final dry solids content of the dewatering sludge. It has been determined in the context of engineering, that the IEA Screw Press does not require a pre-thickener.

Fig 1: Key data 2 lines with IEA Screw Presses SP-P&F11.

The use of the modern IEA Screw Press for the dewatering of the incidental sludges was rather in the focus of consideration. Specially developed screen and screw technology with screw sealing lip (high strength clamping plates, which also protect the screw flights from wear). Due to the product data and quantities Progroup chose the IEA Screw Press SP-P&F 11. Hereby, any arising sludge amounts can be processed easily. Depending on the sludge composition’s final dry solids contents up to 50% DS can be achieved (Fig. 1).

Partnership and competence as the key to success

Close cooperation and coordination at the plant concepts, when placing the order to installation and start-up were essential for the success of this project. With the implementation of the above-mentioned points with the new sludge dewatering system IEA Screw Presses SP-P&F11 as well as IEA Mixed Reactors the increase in production and dry solids content, the saving of polymer and energy costs, as well as a simultaneous increase of the operational stability and reliability are possible.

Conclusion

Progroup AG are now expanding the headquarters in Sandersdorf-Brehna into a Zero-Waste-Site. A Waste-to- Energy Power Plant (PPO2) is being built in the immediate vicinity of PM3. The construction work on the new building started in March 2024 and the power plant is scheduled to go into operation at the end of 2025.

After the successful IEA installation at the end of August 2020 in Progroup PM3 and four years of trouble-free operation of the IEA screw presses with very low maintenance costs through the five-year service contract, PPO2 (Progroup AG) has again chosen IEA dewatering system and ordered in August 2023 from IEA Derflinger GmbH another two complete sludge dewatering lines with IEA Screw Press, mixing reactor, polymer station, sludge and polymer pumps, as well as automation, engineering, complete installation and start up.

The present Progroup was founded in 1991 as Powell GmbH (Germany) and began producing corrugated cardboard in 1992 in Offenbach an der Queich.
